Q: What size is best for a guy whose 5'7" and 160 lbs.?

I'm five-eleven and 145, and I had to return the medium and get a large because of a tight waist. Even the large is somewhat tight in the waist. You might need XL.

Q: Is the inside of the legs soft "brushed" material, or is it slippery?

they are a soft brushed material, on the inside not slippery.

Q: their regular thermals only rate down to 35 degrees. how are these in the cold?

They are good in cold. 35 degrees sounds about right. My bf who wears them is really skinny and so am I so we get a lot colder a lot faster than the average person. The Champion Duofold collection I believe still has this pant in an even warmer version. They have 4 levels of this pant I believe. The price is great. They sell these at Dicks Sporting goods for $50.
